Our growing dependence on silicon has led to the emergence of groups such as the Silicon (Br)/otherhood. How do we turn sand into these castles? Whereas metalcasting has various groups, silicon 'casting' (if you could call chipping away at silicon with lasers and acids to be casting) has no such "DIY" groups on the internet yet.

Essentially, you have a huge furnace (lined with C which will turn into very hard and inert SiC anyway) with three big graphite electrodes inside (carrying a few 10.000 A of current) that is continuously filled with SiO_2 (= quartz sand) and carbon (= coal) in the right weight relation plus a few added secret ingredients to avoid producing SiC.

This page suggests that silicon can be cut with blades of cubic boron nitride (CBN). How does this compare with laser cutting?

Brief information on silicon slicing with diamond saw

This page on the silicon wafer production process suggests using a (diamond) wire cutting technique to slice silicon into wafers after the silicon is pulled.

For the diamond methods- it looks like the actual saws are not 100% diamond but instead have diamond dust embedded throughout in some sort of disposition (deposition?) process near the edges. From the Wikipedia page on diamond wire, it looks like diamond wire is good for only maybe six cuts before it has to be replaced and is on the U.S. market for $0.20/foot.
